Aircraft maintenance cost per hour: what a Cessna 172 owner sets aside

Maintenance cost per flight hour is the number an owner, a partnership or a flying club puts into its hourly rate so that the annual inspection and the engine overhaul are paid for when they come. Most of it can be worked out from prices that maintenance shops publish themselves. This guide does that for a Cessna 172P with a Lycoming O-320-D2J, from the annual-inspection flat rates of 16 shops (read 20 October 2026) and the published overhaul prices and Lycoming's own overhaul limits (read 25 October 2026).

Short answer: for a privately flown Cessna 172P, the annual inspection and the engine overhaul reserve together cost $43.38 per flight hour at 100 hours a year: $17.00 for the annual (a median flat rate of $1,700 across 11 US shops) and $26.38 for the engine (a $31,650 shop overhaul, due after 12 years at that utilisation). At 50 hours a year the same two items cost $86.75 per hour, at 200 hours a year $24.33. A club aircraft that flies 300 hours a year on paid instruction the club provides needs a 100-hour inspection as well and comes to $32.83 per hour. Parts, repairs, ADs and the propeller come on top; the three shops we found that publish their shop rate for that work list $99 to $155.

The two costs every owner can price

An aircraft has two maintenance bills that come whatever it flies, and both have published prices.

The annual inspection. Under 14 CFR 91.409(a) a US aircraft may not fly without an annual inspection in the preceding 12 calendar months. Eleven US shops publish a flat rate for a Cessna 172 annual, from $1,400 to $3,255, with a median of $1,700; the details per shop are in how much does an annual inspection cost? The flat rate is the inspection itself, not what it finds.

The engine overhaul. Lycoming's Service Instruction 1009BF gives an O-320-D2J 2,000 hours after an overhaul, and every engine a limit of 12 calendar years. Two US shops publish what they charge to overhaul your own O-320: $28,700 at Corona Aircraft Engines and $31,650 at Gann Aviation. Factory engines and exchange engines cost more; all of it is in Lycoming engine overhaul cost.

What it comes to per flight hour

Divide each bill by the hours it covers. The annual is paid once a year, so it is the flat rate divided by the hours flown in that year. The engine reserve is the overhaul divided by the hours until the overhaul is due — 2,000 hours, or fewer when the 12 years come first.

A Cessna 172P with a Lycoming O-320-D2J. Inspection: the median flat rate of 11 US shops for a Cessna 172 annual, $1,700 (read 20 October 2026), once a year — three times a year for the club aircraft on paid instruction, which also needs a 100-hour inspection. Engine: a shop overhaul of the owner's own O-320 at Gann Aviation's published $31,650 (read 25 October 2026), spread over Lycoming's 2,000 hours or 12 years, whichever comes first. Not included: parts, repairs, ADs, oil changes, the propeller and removing and installing the engine.

At 100 hours a year, a Cessna 172P owner sets aside $17.00 per hour for the annual and $26.38 per hour for the engine, $43.38 in all. The engine falls due after 1,200 hours, because 12 years at 100 hours come before 2,000 hours. Below 167 hours a year the calendar limit decides, which is why both lines climb steeply for an aircraft that flies little: $34.00 and $52.75 per hour at 50 hours a year. At 200 hours a year the engine reaches its 2,000 hours first and costs $15.83 per hour.

The published inputs spread wide. With the cheapest annual and the cheapest overhaul, the same sum at 100 hours a year comes to $37.92 per hour; with the dearest of both, $58.93. Use your own shop's prices where you have them; the method stays the same.

A club aircraft on paid instruction

A flying club that supplies both the aircraft and the instructor for paid training also needs a 100-hour inspection under 14 CFR 91.409(b); when that applies is set out in does a flying club need a 100-hour inspection? Eight of the 12 US shops label one price for the annual and the 100-hour. At 300 hours a year that makes three inspections, $17.00 per hour, and the engine reaches its 2,000 hours long before the 12 years: $15.83 per hour. Together, $32.83 per flight hour — less than the privately flown aircraft at 100 hours a year, because the fixed bills are spread over three times the hours.

What shops charge for a maintenance hour

Everything the flat rate leaves out is billed by the hour, plus parts. Three shops print that rate on their own pages: Skybound Aviation charges defects "at our current shop rate of $99.00 plus parts and supplies", Bahan Aviation Services bills repairs "at $145 per hour", and Rexair Maintenance lists a "SHOP LABOR RATE: $155/hour". Shops that publish the labour hours behind their annual let you work out the rate inside the flat rate as well: 18 hours for a Cessna 172 comes to $90 an hour at Lore Aviation Services and $125 at Bahan, Blue Skies and Airworthy.

Shop rates as printed on each shop's own page, read 26 October 2026: the rate they charge for repairs and other work outside the flat-rate inspection (Bahan and Rexair state it per hour; Skybound names it its shop rate). The implied rates are the shop's Cessna 172 flat-rate annual divided by the 18 labour hours it publishes next to it (read 20 October 2026); Bahan's flat rate works out to $125 an hour, while it bills repairs at $145.

What these sums leave out

Repairs and parts found at the inspection, airworthiness directives, oil changes, the propeller overhaul and removing and installing the engine are not in either number. None of the shops we read publishes what those add up to in a typical year, so this guide gives no figure for them rather than a guess. They depend on the aircraft's age and condition, and they are where the $99 to $155 shop rates come in. How often a propeller and its governor fall due is in propeller TBO. Our aircraft ownership cost calculator adds indicative planning figures for oil, an avionics reserve, the 50- and 100-hour inspections and, for constant-speed propellers, a propeller overhaul reserve, across 33 aircraft types, next to fuel, insurance and hangarage, and lets you replace each with your own quote; how much it costs to own a plane shows the whole picture for a Cessna 172S.

Putting maintenance into the hourly rate

A partnership or a club recovers these costs through what members pay per hour, and both move with utilisation: the annual at every level, the engine reserve below 167 hours a year. In Pilot-Next an aircraft can carry a second hourly rate next to the flying rate — an engine reserve, for example — shown as its own line on the flight invoice, so members see what goes towards the overhaul. Maintenance plans with an interval in flight hours, in calendar months or both show OK, Due Soon or Overdue against the aircraft's Tacho reading (its Hobbs if it has no Tacho) and today's date; see aircraft maintenance tracking. For a partnership, our free aircraft partnership spreadsheet bills each owner a monthly share of the fixed costs plus their own hours.
